How I.C.T Optimized SMT Inspection and Online ICT Testing for a European Electronics Manufacturer

For modern electronics manufacturers, improving production quality requires more than installing advanced SMT equipment. Inspection systems, testing equipment, software, and production data must work together if a factory wants to identify problems early and maintain reliable production control.
A European electronics manufacturer was upgrading its SMT quality control system and needed to improve inspection data communication, testing reliability, and production traceability. The project involved SPI, online ICT testing, SMT printing and placement equipment, AOI-related software, production databases, and factory data communication.
I.C.T supported the project through system integration, software troubleshooting, production verification, program training, and technical service. During the recorded validation period, the customer completed a 60 PCS SPI production batch and a 50 PCS online ICT test. CPK and GR&R reports were also exported from the SPI system.
Business Background
The customer was improving an existing SMT quality-control workflow. The goal was to make inspection and testing data more useful for production decisions, not simply to add another machine.
The project involved SPI, online ICT testing, SMT printing, placement equipment, AOI-related software, production servers, databases, barcode recognition, and SPC data. These systems needed to work together so engineers could identify defects earlier, control PASS/NG flow, and review production results.
For a factory manager, communication failures can create delays, manual reinspection, unnecessary rework, and uncertainty about the source of a defect. The project therefore focused on the complete inspection and testing workflow.
When equipment must also be fitted into an existing factory layout, production-line planning becomes important. This related SMT line layout and integration project shows how line planning can respond to factory-space conditions.
Inspection and Testing Environment

The production environment included SPI inspection, online ICT testing, SMT printing, placement machines, AOI-related software, production servers, databases, barcode functions, and SPC data analysis.
SPI for Early Process Control
SPI checks solder paste printing before component placement. It helps the factory identify printing offset, insufficient solder, excessive solder, or bridging before these problems become downstream defects.
In this project, the SPI system also exchanged data with the printing and placement processes. A solder paste print inspection machine should always be evaluated using the actual PCB, Gerber data, component mix, inspection points, and production flow.
Online ICT for Product-Level Verification
Online ICT testing provides electrical verification after PCB assembly. Its actual coverage depends on the product design and available test points.
For this product, the available test-point structure limited the tester to approximately 37.2% component measurement coverage. This was a product-specific project finding, not a general limitation of every ICT system. The online ICT testing system should therefore be matched to the actual PCB, test points, coverage requirements, and data flow.
Key Technical Challenges
System Communication and Data Integration
The SPI system initially had difficulty receiving placement-machine data. The server environment was also linked to an old computer name and IP configuration, while the SPI software had difficulty connecting to the database.
The SPI SMEMA output signal did not match the receiving interface of the connected equipment. As a result, PASS products could be sent out as NG signals during production.
Inspection, Barcode, and Software Issues

The customer needed support with Gerber and non-Gerber SPI programming, MARK point calibration, Badmark setup, barcode recognition, AOI test-file handling, and SPC data review.
The product used a 5 × 5 DM code that was not consistently recognized under the original settings. A software update also caused the smart solder paste storage cabinet to stop during barcode-based storage. In addition, a security-key mismatch affected part of the SPI server data function.
Solution and Engineering Support
Rebuilding the Communication Environment
I.C.T engineers reviewed the SPI software, server, database, and network configuration with the customer and relevant suppliers. The required software and database environment was reinstalled or transferred to the new computer. The connection method was changed from the old computer-name dependency to IP-based communication.
The SPI line configuration was recreated using available backup data. The system was then tested with the printer, placement machines, and server environment.
Correcting Production Signals and Barcode Settings
The SMEMA signal wiring was adjusted to match the receiving equipment. The SPI warning parameter was also changed to prevent PASS products from being incorrectly output as NG.
The DM barcode recognition settings were adjusted, including the white-light parameter. After the setting was changed to 55, recognition improved to an acceptable level according to the project record.
Commissioning ICT and Training Engineers
The online ICT tester was commissioned and used for a recorded test of 50 PCS. I.C.T also prepared an analysis of measurable and non-measurable component positions, helping the customer understand the actual coverage of the tester on the product.
Training covered SPI programming, MARK points, Badmark, barcode settings, SPC software, inspection data export, and daily troubleshooting. AOI-related software was also updated and tested where required.
When AOI is part of the quality-control chain, the factory should review its relationship with SPI, repair decisions, and final electrical testing. A separate 3D AOI inspection solution can be considered when visual inspection coverage needs to be expanded.
Validation Results
The following results were recorded during the support period:
- SPI was brought into production use.
- SPI could read data from the SPI and DEK printing process.
- SPI programs operated for the customer product.
- PASS/NG communication was corrected.
- DM barcode recognition improved after parameter adjustment.
- Online ICT testing was completed for 50 PCS.
- SPI production records included a batch of 60 PCS.
- CPK and GR&R reports were exported from the SPI system.
The project also recorded two limitations. ICT coverage was affected by the product’s test-point design, and a temporary security key was used while the permanent supplier key remained subject to later follow-up. These points should remain separate from the confirmed test results.
What Other Manufacturers Can Learn
Validate the Complete Production Workflow
SPI, AOI, ICT, printers, placement machines, servers, databases, and traceability functions should be checked as a connected system. Before an upgrade, the factory should define data flow, PASS/NG routing, barcode requirements, database ownership, and license responsibility.
Use Real Product Data
Sample-board demonstrations are useful, but they cannot replace validation with the customer’s actual PCB, Gerber files, component data, barcode format, and test-point information.
A related anonymous example of international SMT and DIP technical support is available in this SMT and DIP production line service case.
In this project, 60 PCS was a recorded SPI production batch and 50 PCS was the recorded online ICT test quantity. These figures are project validation records, not universal capacity guarantees for other products.
Conclusion
This European electronics manufacturing project shows that SMT quality improvement depends on the connection between equipment, software, inspection, testing, and production data.
The project achieved recorded SPI production, online ICT testing, data export, improved barcode recognition, corrected PASS/NG communication, and customer engineering training. It also documented product-specific coverage and supplier-dependent licensing limitations.
I.C.T supports global electronics manufacturers with SMT line configuration, SPI and AOI integration, online ICT testing support, production data troubleshooting, technical training, and complete PCBA production line solutions.
